How to Design Packaging for a Product

Designing packaging for a product starts long before you choose colours, fonts or finishes.

In my experience, one of the easiest ways to create expensive packaging problems is to begin with artwork. A beautiful box is useless if the product moves inside it, the carton collapses in transit, the barcode will not scan or the finished package costs too much to ship.

I treat packaging design as a sequence of engineering and commercial decisions. First I work out where the product is going, what it must survive and how it needs to fit. Then I lock the structure and dieline. Only after that do I turn the packaging into a visual expression of the brand.

At Custom Packly, that principle shapes how I think about packaging from the first product measurement to the final production file.

Start With the Product, Not the Artwork

The first question is not, “What should the box look like?”

It is, “What does this packaging physically have to do?”

Before drawing anything, I want to understand the product itself, the environment it will enter and the journey it will take before reaching the customer.

Decide where the packaging will live

Retail and ecommerce packaging solve different problems.

Retail packaging needs to present the product clearly while using shelf space efficiently. A box that is unnecessarily wide or deep can make the product harder for retailers to merchandise.

Ecommerce packaging has a different job. It must cope with handling, sorting, stacking, vehicle movement and doorstep delivery.

That difference can completely change the structure I recommend.

A lightweight skincare product displayed in a store may work beautifully in a compact paperboard carton. The same product sold online might need a stronger outer mailer, an insert or both.

When a product needs a shipping-ready presentation, Custom Mailer Boxes can be sized around both the product and the protection required during delivery.

Measure the fully packed product

This is one of the most important lessons I give clients:

Do not measure only the bare product.

Measure everything that will actually go inside the package.

That may include:

  • the primary product
  • charging cables
  • instruction booklets
  • applicators
  • dust bags
  • tissue
  • bottles
  • accessories
  • inserts
  • promotional cards
  • protective wrapping

I call this the fully packed product.

If you design a box around the naked product and later add an insert, booklet and accessories, the internal dimensions are already wrong.

The finished internal arrangement should be established before calculating the final box dimensions.

Control movement inside the packaging

A good fit should allow the product to enter and leave the package without unnecessary force, but it should not rattle around inside.

For fragile products, I aim for effectively zero uncontrolled movement.

If you can close a box, shake it gently and hear the product thumping against the walls, I consider that a warning sign.

Movement creates impact.

The product gathers momentum inside the package and can effectively become the object damaging its own box.

That is why inserts, dividers, friction locks and internal supports should be considered during structural development rather than added as an afterthought.

Choose the Structure Around Weight, Fragility and Use

Once I understand the product and its journey, I can choose the packaging structure.

There is no universally “best” box.

The best structure is the one that gives the product enough protection, presents it correctly and remains commercially practical.

Paperboard for lighter retail products

Paperboard folding cartons work extremely well for lightweight products such as cosmetics, supplements, small accessories and many retail goods.

They take print beautifully, can be produced in many structural styles and normally store flat before assembly.

Custom Folding Cartons and Tuck Boxes make sense when a product needs a clean printed retail carton without the bulk of a corrugated shipping box or rigid presentation box.

But paperboard has limits.

A tall glass bottle may look elegant in a thin carton, yet the board can fail when the weight of the bottle concentrates force in one area.

The material should follow the product, not the visual concept.

Corrugated board when protection matters more

Corrugated board introduces a fluted layer between liner sheets, which gives the structure greater resistance to impact and compression.

For ecommerce products, glass containers, heavier products and shipping applications, corrugated construction is often the more sensible choice.

E-flute can be particularly useful when you want a relatively slim profile while still gaining the protective benefit of a fluted board.

Rigid board when the economics support it

Rigid boxes can create a strong sense of value because the customer feels the structure before they even see the product.

That does not make rigid packaging appropriate for every premium brand.

Rigid boxes usually consume considerably more storage and freight space because traditional rigid structures do not arrive flat. Magnetic closures, wrapped papers and internal trays can add further cost.

I will actively talk a client out of a rigid box when the product margin, shipping method or order economics do not justify it.

Premium packaging should support the commercial model rather than fight it.

For most products, Custom Boxes should be engineered around the required protection, fit and presentation rather than chosen because one box style happens to look expensive.

Lock the Dieline Before You Design the Graphics

Once the structure and internal dimensions are right, the next step is the dieline.

A dieline is the flat technical drawing that defines where the package will be cut, folded, creased, glued and assembled.

It is the bridge between structural engineering and graphic design.

Artwork created before the dieline is final can create problems that are almost impossible to see on a standard rectangular design canvas.

A logo may land across a fold. Typography can wrap around a corner. Important instructions can fall into a glue area. A barcode may end up beside a crease.

Understanding what a packaging dieline is before artwork begins can prevent a surprising number of production mistakes.

Think in three dimensions while designing in two

A flat dieline can be deceptive.

Panels that appear far apart on screen may touch each other when the box is assembled.

The front panel may join a side panel at an edge. A flap can disappear inside the box. A closure may cover part of the artwork.

I always want designers to mentally fold the package while they are creating the artwork.

Better still, build a physical prototype.

The Dieline Tool is useful when you need the structural template established before moving artwork into production.

Use the Front Panel Like a Three-Second Billboard

Once the structure is locked, I start thinking about what the customer should notice first.

My front-panel rule is simple.

Someone should be able to look at the packaging for about three seconds and understand three things:

  1. Who made it?
  2. What is it?
  3. Why should I care?

Everything else is secondary.

Brand first

The logo or brand name should provide the visual anchor.

It does not have to be enormous.

In many premium designs, a smaller mark surrounded by deliberate negative space can feel much more confident than an oversized logo fighting for attention.

Make the product obvious

A customer should not need to rotate a box three times to discover what is inside.

“Hydrating Serum”, “Wireless Earbuds” or “Dark Chocolate Truffles” tells the customer immediately what they are looking at.

Clarity beats cleverness.

Choose one strong hook

After the brand and product identity, I normally want one primary differentiator.

That might be:

  • organic ingredients
  • 100-hour battery life
  • Australian roasted
  • fragrance free
  • handmade
  • recycled material
  • limited edition

Trying to communicate six selling points on the front usually weakens all six.

Put supporting information where customers expect to find it, such as the side or back panels.

Let the Customer Decide the Aesthetic, Not Personal Taste

I do not believe packaging should be designed around what the founder personally likes.

It should reflect what the intended customer recognises, values and wants to pick up.

Minimalist and premium

Premium minimalism usually relies on restraint.

Think:

  • strong negative space
  • controlled typography
  • limited colours
  • subtle textures
  • careful alignment
  • one deliberate premium detail

The mistake is confusing minimalism with emptiness.

A minimalist box still needs hierarchy, proportion and purpose.

Bold and playful

Playful packaging can use brighter colour combinations, illustration, oversized typography and more energetic patterns.

But bold does not mean uncontrolled.

The strongest colourful packaging still has a focal point.

Clinical and technical

Wellness, skincare and health-adjacent products often need to communicate trust.

Clean grids, disciplined typography and clear information hierarchy usually work better than decorative complexity.

Natural and organic

Kraft surfaces, earthy tones, restrained printing and tactile uncoated papers can reinforce a natural positioning.

But I would not use kraft simply because a product wants to appear sustainable.

The material, print result and product requirements still need to make sense.

Study Competitors So You Know What Not to Copy

Competitor packaging matters because customers develop visual expectations inside a product market.

Ignoring those expectations completely can make a product difficult to recognise.

Copying them makes the product disappear.

I prefer a counter-strategy.

If every competitor is using loud neon colour, a restrained white pack may attract more attention.

If every competitor has moved towards ultra-minimal beige packaging, a disciplined but colourful identity might be the stronger move.

You need to understand the visual language of the shelf before deciding where to break it.

Control Colour Before Colour Controls the Design

One of the fastest ways to make packaging look amateur is to use every colour in the brand palette at once.

A useful starting framework is 60/30/10:

  • around 60% dominant colour
  • around 30% supporting colour
  • around 10% accent colour

It is not a law. It is a restraint mechanism.

The purpose is to stop five colours competing equally for attention.

CMYK when the artwork needs colour complexity

CMYK uses cyan, magenta, yellow and black inks to reproduce a broad spectrum of colours.

It works well for:

  • photography
  • gradients
  • illustrations
  • artwork containing many colours
  • complex imagery

But a colour viewed on a bright RGB screen will not automatically reproduce identically in print.

That needs to be understood before approving the artwork.

Pantone when a specific colour must remain specific

Pantone spot colours become valuable when brand consistency is critical or a colour is difficult to reproduce reliably using process printing.

For example, if a brand depends heavily on one signature background colour, maintaining that colour across repeat production may matter more than reducing the number of inks.

The decision between CMYK and Pantone for packaging printing should be made before final artwork approval, especially when precise brand colour is commercially important.

Use Premium Finishes Like Jewellery

Premium finishes work best when they highlight something important.

They should not compensate for weak design.

One of the most common mistakes I see is a client asking for foil, embossing, Spot UV, soft-touch lamination and several strong colours on the same package.

My response is usually some version of this:

If everything is screaming for attention, nothing gets heard.

Choose what deserves attention and amplify that.

Foil should have a focal job

Foil can make a logo, border or small typographic element feel premium.

Covering half the package in metallic foil does not automatically double the perceived value.

It can also introduce complications around folds and registration.

I prefer foil as an accent.

Embossing and debossing add touch

Embossing raises an element while debossing presses it into the surface.

On heavier board or rigid packaging, a restrained embossed mark can produce a powerful tactile effect without making the design visually busy.

Spot UV works through contrast

Spot UV becomes especially effective against a matte surface.

A glossy transparent treatment over a logo, pattern or small graphic catches light without adding another colour.

That contrast is often more sophisticated than adding another decorative element.

Matte and gloss change more than shine

Matte finishes tend to soften reflected light and can give packaging a calmer, more refined appearance.

Gloss intensifies colour and contrast, which can suit food, toys, vibrant retail products and energetic branding.

Soft-touch finishes add another tactile dimension.

The right choice depends on the design rather than the price list. Matte, gloss, foil, embossing and Spot UV all behave differently, so I consider these packaging finish options only after the core graphic hierarchy is working.

Decide Whether Inside Printing Will Actually Be Seen

Inside printing can create excellent value, especially for ecommerce packaging.

The outside of a shipping box can be scratched, handled and covered in courier labels before it reaches the customer.

The inside remains protected.

Opening a plain exterior to reveal a strong interior colour, pattern or message creates contrast exactly when the customer is paying attention.

For ecommerce, gifting and subscription packaging, I often think that is money well spent.

For a retail carton that customers are unlikely to open until after purchase, that same investment may produce little commercial benefit.

Spend where the customer will notice it.

Reserve Space for Information Before the Layout Gets Beautiful

Regulatory copy, product information and operational markings cannot be squeezed into whatever space happens to remain at the end.

I prefer to receive the full copy deck before design begins.

That may include:

  • product name
  • product description
  • net weight or volume
  • ingredients
  • directions
  • warnings
  • company details
  • required symbols
  • barcode
  • recycling information
  • batch information
  • expiry information
  • certification marks supplied by the client

Once I know how much information exists, I can build the visual hierarchy around reality.

Separate static information from variable information

Static information is printed as part of the artwork.

Examples include ingredients, instructions and company information.

Variable information can change between production runs.

Examples include:

  • batch numbers
  • expiry dates
  • manufacturing dates
  • lot numbers

I reserve a clean, practical area for variable printing.

Busy artwork, heavy coatings or unsuitable surfaces in that location can create problems when the product manufacturer later needs to print a batch or expiry code.

Protect the Barcode From the Design

Barcodes are operational assets.

They may not be glamorous, but if they do not scan, the packaging has failed an important job.

I normally keep the barcode on a stable lower back or bottom panel where practical.

I avoid:

  • folds
  • corners
  • curved surfaces
  • glue seams
  • textured areas
  • low-contrast backgrounds
  • artwork that interferes with the quiet zone

I also avoid shrinking barcodes simply because someone wants a cleaner layout.

A barcode needs to function before it needs to look discreet.

Leave Space for Ecommerce Shipping Labels

A beautiful shipping box can arrive with a large courier label stuck directly across the logo.

That should not be a surprise.

For ecommerce mailers, I like to identify the shipping label area while the artwork is being planned.

A common carrier label is roughly 102 x 152 mm, so the top face should have a flat usable area where a label can sit without covering the most important branding or instructions.

If that space is not planned, the fulfilment team will choose it for you.

Keep Important Artwork Away From Mechanical Areas

Cut lines, score lines, glue flaps, thumb cuts, locks and closures are not safe places for critical information.

As a practical rule, I keep important text and logos at least around 3 mm away from high-risk structural lines unless the production specification requires more.

Background artwork should normally extend beyond the trim into the bleed area.

That gives production tolerance when the sheet is cut.

A small amount of movement in manufacturing is normal.

The artwork should be designed to tolerate it.

Treat Compliance as a Separate Responsibility

Food, cosmetics, supplements and wellness products can carry substantial labelling requirements.

The packaging designer can arrange that information clearly and prepare the artwork correctly.

The designer should not invent or legally validate the client’s claims.

I expect the client to supply and approve:

  • ingredient statements
  • warning language
  • product claims
  • nutritional information
  • certification marks
  • regulatory wording
  • company information

My job is to make the approved content work correctly inside the packaging layout and manufacturing constraints.

The legal truth of the claim belongs with the product owner and their relevant compliance advisers.

Prototype Before You Commit to Production

I strongly recommend physical sampling before a full production run.

There are two samples I find particularly useful.

The structural prototype

This can be an unprinted white sample made using the intended board thickness.

It lets you focus completely on function.

I test:

  • whether the product fits
  • how easily it loads
  • whether it moves
  • whether closures stay shut
  • whether the bottom supports the weight
  • whether inserts grip correctly
  • whether folds crack
  • whether the box assembles efficiently

It is much easier to change structure before expensive printed production begins.

The production-grade sample

Once the structure works, a printed sample reveals a different set of problems.

I look at:

  • actual colour
  • lamination
  • print sharpness
  • registration
  • foil alignment
  • embossing position
  • how graphics cross edges
  • readability
  • panel hierarchy
  • barcode position
  • how the finished package feels in the hand

The screen cannot tell you everything.

Shake It, Turn It and Try to Break It

I do not want a sample to survive only while sitting on a desk.

I want to know what happens when reality starts.

The shake check

With the product loaded, gently shake the box.

For a fragile item, noticeable movement means I want to investigate the fit or insert.

The upside-down insert test

For bottle holders and fitted inserts, I sometimes turn the assembled package upside down.

If the product falls straight out of its intended position, the insert is not controlling it properly.

The fold and closure check

Flaps should close cleanly.

Locks should engage without excessive force.

Tuck tabs should not continually spring back out.

Score lines should fold without severe cracking.

The glue test

A glued seam should have a strong bond.

If a glue joint peels cleanly away without disturbing the paper fibres, I want to know why.

Surface coatings and glue areas need to be considered together.

The assembly-time test

This one gets overlooked.

A box can be structurally sound and still fail operationally because it takes too long to assemble.

Imagine an ecommerce team packing 50,000 orders.

If a complicated locking sequence adds even 15 or 20 seconds to every box, the labour cost becomes significant.

Sometimes paying slightly more for an auto-bottom or easier assembly structure reduces the total cost of using the packaging.

Test Packaging Against Real Transit Risk

The intensity of testing should reflect the product.

A lightweight T-shirt does not need the same validation as a glass bottle.

For fragile ecommerce products, I may use drop testing as part of prototype assessment.

A practical drop sequence can test corners, edges and flat faces from a representative handling height.

Compression and stacking matter too.

A shipping carton may perform perfectly by itself and still collapse when several loaded cartons are stacked above it.

Test the conditions the package will actually face.

The Foundation Box That Looked Perfect Until We Dropped It

One project remains a particularly good example of why I do not trust a beautiful render.

The product was a premium liquid foundation in a heavy frosted-glass bottle.

The original concept looked excellent.

It used a tall minimalist folding carton made from relatively light paperboard. Inside, a raised paperboard shelf held the bottle in the centre so the presentation felt carefully considered.

On screen, I had very little to criticise visually.

Structurally, I was not comfortable approving it without testing.

We produced an unprinted prototype using the actual dimensions and loaded it with a real bottle filled to production weight.

Then we tested it.

On the first corner drop, the weight of the glass bottle punched through the internal paperboard shelf.

The bottle hit the base of the carton.

The glass shattered.

Foundation went everywhere.

That failure was incredibly valuable because it happened before a large production run.

If thousands of those cartons had been manufactured first, the business could have faced damaged stock, repacking, replacement packaging, freight problems and an embarrassing product launch.

We redesigned the package.

The light outer structure was replaced with an E-flute corrugated construction. The weak raised shelf disappeared.

Instead, we developed a stronger kraft paperboard friction support around the neck of the bottle so the heavy base sat approximately 5 mm above the bottom.

The bottle could no longer build the same impact against the base.

The next testing cycle performed as intended.

That experience reinforced a rule I already believed strongly:

A physical sample can save far more money than it costs.

Do Not Approve Packaging Because It “Looks Good”

A good-looking prototype can still deserve rejection.

I will stop a design if:

  • the product moves excessively
  • the insert does not retain the product
  • the carton bows under the product weight
  • the bottom feels unreliable
  • the closures continually open
  • assembly is unnecessarily slow
  • the artwork crosses critical folds badly
  • the barcode position is risky
  • foil or embossing is visibly misregistered
  • the material cracks during folding
  • the structure is too large for the product
  • the freight cost makes no commercial sense

Packaging design is not a beauty contest.

The box has a job to do.

Calculate the Real Cost, Not Just the Box Price

A packaging quotation tells you what the packaging costs to manufacture.

It does not necessarily tell you what the packaging costs to use.

I look at lifecycle cost.

That includes:

  • manufacturing cost
  • assembly labour
  • storage space
  • shipping weight
  • dimensional weight
  • outer shipping packaging
  • void fill
  • damage rates
  • fulfilment efficiency
  • repeat production

An inexpensive box that takes 45 seconds to assemble may eventually cost more than a slightly more expensive structure that opens and locks in seconds.

An oversized premium box may look impressive in isolation but become expensive once thousands of empty units occupy warehouse space.

Oversizing Is One of the Most Expensive Design Mistakes

Brands often associate empty space with luxury.

Sometimes that works.

Sometimes it is simply air that the business pays to manufacture, store and ship.

An extra 10 or 15 mm can matter when it pushes a shipping package into a less efficient dimensional-weight bracket or reduces the number of units that fit into an outer carton.

I think freight efficiency should be considered during design, not after production.

A packaging designer who ignores logistics is designing only part of the package.

Spend Money Where Customers Can Feel the Difference

When budgets are limited, I prioritise structural quality first.

Then I spend selectively on visual impact.

Where I am usually comfortable spending more

Depending on the product, that may include:

  • slightly stronger board
  • a genuinely useful insert
  • better structural fit
  • good print reproduction
  • one premium finish
  • soft-touch lamination for a tactile premium product
  • inside printing when unboxing matters

Where I regularly see money wasted

Common examples include:

  • oversized boxes
  • unnecessary void fill
  • elaborate finishes on hidden panels
  • complex structures that slow packing
  • heavily printed shipping exteriors that will be covered with labels
  • premium materials where the product margin cannot support them
  • decorative inserts that do not protect or present anything better

Use Inserts When They Solve a Problem

An insert is justified when it controls presentation or protection.

A skincare set with three glass bottles may benefit enormously from a fitted insert.

A lightweight fabric product sitting securely inside a mailer probably does not.

Do not add an insert because “premium boxes have inserts”.

Ask what the insert is doing.

If the answer is nothing, remove it.

Design Differently at 50 Units and 50,000 Units

Quantity affects which ideas make commercial sense.

For smaller production runs, expensive tooling and elaborate construction can dominate the per-unit cost.

Simpler structures and production methods can make more sense.

At larger volumes, setup costs spread across more units. Custom structures, inserts and higher-efficiency production techniques can become increasingly economical.

Print method can change too. Digital printing can be useful for certain smaller runs or artwork requirements, while offset printing becomes attractive where colour quality, consistency and production economics justify it.

Custom Packly supports packaging from an MOQ of 50 as well as larger production runs, repeat orders and high-volume requirements, but the most sensible design for 50 units is not automatically the most sensible design for 50,000.

My Premium-on-a-Budget Principle

When someone tells me:

“I want it to feel premium, but I cannot afford everything.”

I do not start removing random features.

I decide where the customer experience should peak.

For ecommerce, I often use what I think of as the Trojan Horse principle:

Keep the outside practical. Put the surprise inside.

Imagine a well-sized E-flute mailer with a clean kraft or white exterior and restrained one-colour branding.

It ships efficiently and does not depend on a flawless external surface arriving at the customer's door.

Open it and the experience changes.

Inside you might have:

  • a strong contrasting brand colour
  • branded tissue
  • a high-quality seal
  • one thoughtful message
  • a clean fitted insert
  • one carefully chosen premium detail

The contrast can make the interior feel more luxurious than a box that has been shouting from every surface.

Premium does not mean more.

Very often, premium means better editing.

Prepare Artwork as a Production File, Not a Pretty Picture

A finished packaging design still needs to survive prepress.

Before production, I want to know that the artwork is technically usable.

Supply logos as vectors

Logos should ideally be provided as vector artwork such as AI, EPS or suitable PDF files.

Vectors can scale without becoming pixelated.

A small PNG copied from a website is not an acceptable substitute for a proper logo file.

Use high-resolution imagery

Photographs and raster artwork should normally be prepared at sufficient resolution for the intended printed size.

For many packaging jobs, 300 DPI at final size is a sensible target.

Prepare colours for print

RGB is designed for illuminated screens.

Packaging is printed with ink on a physical material.

Final artwork should therefore use the agreed CMYK or Pantone specifications rather than leaving RGB conversions until the last moment.

Resolve fonts

Missing fonts can alter an entire layout when the printer opens the file.

Final production files should include properly managed fonts or outlined text where appropriate.

My Final Print-Ready Check

Before I want the job released, I check the production artwork systematically.

The exact specification can vary by printer and structure, but my practical preflight includes:

  • backgrounds extending approximately 3 mm into bleed where required
  • important content kept inside safe areas
  • no critical text sitting on cuts or creases
  • CMYK and Pantone colours set correctly
  • RGB elements removed where they should not remain
  • dieline placed on its own technical layer
  • dieline configured so it will not print as visible artwork
  • fonts handled correctly
  • linked images embedded or supplied
  • image resolution checked
  • barcodes positioned correctly
  • barcode quiet zones preserved
  • variable-print areas kept usable
  • foil and Spot UV layers separated correctly
  • embossing or debossing positions checked
  • glue areas kept clear where production requires it
  • panel orientation checked after folding
  • product information checked against the client-approved copy

I never want the printer discovering a fundamental artwork problem on press.

What I Ask a First-Time Packaging Client to Send Me

A business does not need to understand packaging engineering before asking for help.

But good inputs make the process faster and more accurate.

If you have a finished product, logo and some brand colours but have never designed packaging before, I would ask you for the following.

Product information

Send:

  • exact product length
  • width
  • depth or height
  • product weight
  • photographs from several angles
  • details of anything fragile, sharp, liquid or unusually heavy

Use millimetres for dimensions.

Everything going inside

Tell me about every component that will share the packaging.

That can include:

  • product accessories
  • cables
  • manuals
  • samples
  • applicators
  • dust bags
  • cards
  • tissue
  • protective material

How the product will be sold

Tell me whether it will mainly be:

  • displayed on retail shelves
  • shipped directly to customers
  • sent to retailers in bulk
  • used for gifting
  • sold as part of a set
  • distributed by a fulfilment centre

That information can change the entire structure.

Your complete packaging copy

Send every word that needs to appear on the finished package.

Separate it where possible into:

  • front-panel information
  • secondary product information
  • instructions
  • ingredients
  • warnings
  • business details
  • variable information
  • legally required content

Do not wait until the artwork is nearly complete to supply another 300 words of mandatory text.

Brand assets

Supply:

  • vector logo
  • secondary logos or icons
  • brand fonts
  • CMYK colour references
  • Pantone references if available
  • high-resolution photography
  • approved brand graphics

Codes and compliance assets

Supply any required:

  • EAN or UPC barcode
  • QR code
  • recycling symbols
  • certification marks
  • warning icons
  • compliance copy

The brand remains responsible for verifying the legal accuracy of claims and mandatory product information.

Quantity and budget

Tell me the expected quantity and realistic packaging budget early.

Do not hide the budget hoping the designer will somehow create a £10 concept for £1.

Budget is a design constraint.

Good designers use constraints to make better decisions.

Examples of what you like and dislike

References can be useful, but I do not want ten competitor boxes copied into one design.

Show me what you respond to and tell me why.

Maybe you like the typography.

Maybe you like the opening experience.

Maybe you like the restraint.

A Practical Packaging Design Process From Product to Production

If I had to reduce everything into one workflow, I would do it in this order:

  1. Define where the product will be sold and shipped.
  2. Measure the product and every internal component.
  3. Identify weight, fragility, leakage and transit risks.
  4. Plan inserts or internal retention if required.
  5. Choose the box structure and material.
  6. Optimise dimensions for fit, freight and storage.
  7. Create the structural dieline.
  8. Build and test an unprinted prototype.
  9. Confirm the information hierarchy.
  10. Add branding, colour and typography.
  11. Select print methods and premium finishes.
  12. Reserve space for barcodes, labels and variable data.
  13. Prepare production artwork.
  14. Produce a printed sample where appropriate.
  15. Test structure, assembly and visual execution.
  16. Correct anything that does not work.
  17. Approve full production only when structure and artwork both pass.

The order matters.

Moving artwork ahead of engineering creates rework.

Skipping sampling creates risk.

Adding luxury features before understanding cost creates waste.

What Is the Biggest Mistake When Designing Product Packaging?

The biggest mistake is treating packaging design as graphic design alone.

Packaging has to satisfy several systems at once:

  • the product
  • manufacturing
  • logistics
  • retail or ecommerce
  • customer expectations
  • printing
  • legal information
  • storage
  • packing labour
  • commercial margin

A visually impressive package that fails one of those systems can become very expensive very quickly.

Should Packaging Be Designed Before the Dieline?

No.

I strongly prefer the structure and dieline to be established before final packaging artwork begins.

You can create a visual direction beforehand, but final artwork should sit on the real production dieline.

Otherwise, you risk redesigning graphics once folds, flaps, glue zones and panel dimensions become clear.

How Much Empty Space Should Packaging Have?

There is no universal percentage that works for every brand, but I often use a 40/60 visual rule as a useful discipline.

Roughly speaking, I do not want more than about 40% of a clean premium layout fighting for attention with text, logos and graphics.

The remaining space gives the hierarchy room to work.

For louder product styles, the balance can change.

The principle matters more than the exact maths.

Give the eye somewhere to rest.

Is a Physical Packaging Sample Really Necessary?

For important custom production, I strongly recommend it.

A sample can reveal:

  • poor fit
  • product movement
  • weak inserts
  • awkward closures
  • inaccurate colour
  • cracking folds
  • alignment problems
  • slow assembly
  • unexpected finish behaviour

Those are much cheaper to correct before bulk production.

How Do I Make Packaging Look Premium Without Spending Too Much?

Improve fit and material quality first.

Then choose one or two high-impact visual decisions.

That could mean:

  • controlled colour
  • excellent typography
  • soft-touch lamination
  • one foil detail
  • an internal colour reveal
  • a thoughtful insert
  • beautiful tissue
  • deliberate negative space

Do not try to purchase luxury by stacking finishes.

What Should I Do if I Do Not Know Which Box Style I Need?

Start with the product.

Its dimensions, weight, fragility, sales environment and shipping method will narrow the structural choices quickly.
